Safari tank for KTM 690 questions

OK, so I picked up a Safari tank from an inmate here and the paperwork that come are pretty thin; I did find a good YouTube video on installation, so I think I'll have that down. But I still have a few questions regarding this tank and impressions before I decide to install it (am having second thoughts) and a search here didn't reveal any answers. What's the procedure to fill the tanks? Close the rear tank tap first? Is there a workaround to keep the rear from overflowing if all taps are open during fillup? Which fuel tap(s) do you open first when the stock and Safari tanks are both full? Do you operate the Safari tank with left and right open at the same time? Seems like a real funky setup, but I would like to be disabused of this notion and enjoy the extra range. Not so concerned about weight.

Procedure to fill tanks: close tap to rear tank. Fill up both tanks. open tap to rear tank once you've done 100Km. I open it at 50 to 60Km already. No work around for this in standard installation. If tap to rear tank is open when both tanks are full it will force fuel out the overflow. This is just part of the design. Taps: the two bottom taps (left and right) on the safari tank can remain open all the time. The tap used to allow flow to the rear tank is all you need to control the fuel. I get 500 to 600Km on my 2013 690 with the safari tank setup. It's also tough as nails if you fall.

Be sure to fit new / better fuel lines. The line that comes with the tank is not good quality.
Thanks for the tips. When you guys installed the tank fuel pump adapter, did you add any kind of liquid gasket goop (if so, what kind?) or was the O-ring a sufficient seal all on its own?

Whew, installing that tank is a PITA, but got it done. Not easy to get those radiator brackets lined up. And the upper tank brackat was way off until I pesuaded it with a little leverage. Hope the performance is as reliable as folks say. Quite underwhwelmed with the fit and finish considering the cost. But no leaks. Used a light coating of flexible gasket sealer just to be safe on the O-rings. Wish the finish on the plastic was a grade better. I took some wet/dry sandpaper to it to remove odd bits, probably dirt specs in the mold. Need to find a geaphics package that dresses this Darth Vader tank up a bit.

My 2015 690 just got into the dealer but I haven't had a chance to pick it up yet as I am out of country...dying to get on it! I am back and forth on Safari vs RR. Here is my logic so far: RR Pros- Looks better (resale?) fits a tank bag better RR Cons- must mortgage house to buy it 2 fillers vs one may req purchase of rad protection Safari Pros- one filler good rad protection 400ish cheaper 4 more Liters Safari Cons- face on it like fire damaged lego not DOT in Canada? is this true? (not likely a cop would actually know it or really care? Comments??

I just installed my new Safari tank and like the OP mentioned it's a total PITA to install. Like the instructions you get from Rally Raid the pictures are difficult to see as they are small and blurry. I found a good YouTube video and that got me through it for the most part. The radiator brackets are the worst, it took a good hour to install the right side one. To make matters worst after I was done I received a box from Rally Raid with the fuel injector screws so I got to do it again! I wasn't going to deal with that right bracket again so I cut it off with a cutoff wheel and will make my own improved set of brackets later. My brackets will have some adjustability built in so they'll actually fit. I'm sure I'll warm up to this tank but Safari needs to redesign the bracket and put some proper instructions in the box.
Oh ya, one more thing, my new Seat Concepts seat won't work with the Safari tank. I'm back to the stock seat.

I got a Safari tank cheap so went with that. But having said that, I don't find it to wide, it is heavy when full(but we are talking 26 litres on the bike), it is a pain to fit, turning one tap off for refuel is not an issue, if you do not need to have a complete fill up then just fill the Safari with the tap open and it will balance out, it is ugly, it is durable, a standard seat fits fine, a foam air filter can be changed without removing the tank, the range is fantastic and you can fit a tank bag. That's about it for the facts and myths.

I finally have it installed. It leaked a little out of the canister but I think I wasn't filling it correctly.

I just installed a safari tank that I got used. Has anyone installed a filter between the safari and the stock tank? The tank I got is pretty scuffed up on the right bottom corner and the mounts were pretty bent, including the engine mounts. It must have been a spectacular crash. Hehe ....But the tank seems ok

Large Capacity Fuel Tank: the GenRight Off Road Safari Tank

The biggest limiting factor of any overland adventure is not time or money.  The one universal thing that limits all trips is fuel capacity.  It doesn’t matter how shiny your titanium spork is.  It doesn’t matter how comfy your roof-top-tent is.  It doesn’t matter how knobby your tires are or how many LED’s are bolted above your windshield.  When you run out of gas your adventure is over.

As overlanders we want to make sure we not only have enough fuel to get where we’re going but also have enough to get home.  Take a look at any overland adventure vehicle and you’ll usually see some sort of auxiliary external fuel storage.  More often than nought they are three to five gallon fuel cans either of an old military style or modern plastic design.  For those lucky enough to have a full-size truck or larger SUV it’s usually not to big a deal because you probably have a larger fuel tank, or the ability to add a larger tank.  If you’re a Jeep person things aren’t as easy.  While there are a lot of Jeep parts on the market there are few options when it comes to fuel tanks.  Luckily there is a player in the game: GenRight Off-Road.

If you’re new to the 4×4 scene or your experience is limited to just overlanding you’re probably wondering who GenRight Off Road is.  They aren’t a major player in the overland scene yet. They are however a huge player in the more hard-core off-road Jeep scene.  They are also big in off-road competitions like WERock and Ultra4 ( which, by the way, is where I first heard about them ).   They make a lot of great products if you’re building a big tire long-travel suspension rock crawler.

Now you’re probably asking, “ Okay, that’s great. What do they do they have to do with overlanding? “

When I first start researching fuel tank options for my LJ I had considered installing a racing fuel cell.  I could get one larger than the factory 19 gallon tank and increase my range.  Not to mention replacing the vulnerable OEM plastic tank with a more robust metal tank.  Having seen what some of the JeepSpeed and other off-road racers were doing for their fuel systems I started poking around the GenRight Off-Road site.  They had fuel cells, fuel pumps, lines, and even a category for fuel tanks.  Now, don’t ask what the difference is between a “fuel cell” and a “fuel tank” is.  The only thing I’ve gathered so far is a fuel cell is usually race approved and has some sort of bladder to prevent leaks, and may or may not have some kind of foam core for baffling.  A fuel tank is just that, an open tank you can put fuel in.  Beyond that, the subtle nuances are lost on me other than fuel cells are for racing.  I digress.

When I clicked open the “fuel tank” tab on the GenRight site I was instantly inundated with over two dozen different options for most of the popular Jeeps.  At first I was a little worried because I saw factory sized replacement ( good, but not great for me ), smaller tanks for those doing competition rigs ( nope ), medium tanks for those needing extra clearance for larger axles and/or wheelbase stretches ( again, nice option but not for me ), and then I saw it, a larger-than-stock tank for the TJ Wrangler .  My heart fluttered at reading it could hold 24.5 gallons.  Then something caught my eye.  There was one more tank on the list.  It had the word “Safari” in its name.  “ Well,” I thought to myself,  “a safari is like overlanding.  I wonder what it is and what makes it different than the 25 gallon TJ tank. “

Yup.  You read that right.  31.5 gallons and it is designed specifically for the LJ.  Color me ecstatic.  Factory TJ/LJ tank is 19 gallons.  The 24.5 gallon GenRight tank would mean an additional 6 gallons, but that 31.5 gallon tank would double that to an additional 12.5 gallons of fuel.  That equates to an additional 200 miles of range ( approximately of course ). I just knew I had to have one.

The 25 gallon TJ tank is a direct bolt in.  It would also fit my LJ as a direct bolt in.  However, the main difference between the TJ and an LJ is the length.  There are 10 additional inches of wheelbase and 5 additional inches of “booty” in the back.  When they did the wheelbase extension they just stretched the frame.  No other major modifications.  When they added the additional 5″ out back they literally doubled up the rear crossmember.  This was done to retain the mounting locations for the factory TJ fuel tank.  However, under close observation one will notice those same mounting holes are on the redundant crossmember.

By removing the redundant crossmember it would allow an additional 5 inches of clearance for a larger fuel tank.  Thus the 19 gallon factory tank could be removed, along with the redundant crossmember, and the larger 31.5 gallon “Safari” tank bolted in using all OEM hardware and plumbed into the existing OEM fuel system with only minor adjustments to the lines.  The GenRight tank also uses the OEM fuel pump assembly making this an all but bolt-in swap.

Now, I’m sure you’re thinking, “Dean, that’s great but I don’t have an LJ.” If you’re a Jeeper then GenRight has a tank for you.  As mentioned the TJ’s and LJ’s can use the direct bolt in 24.5 gallon tank.  The LJ’s can use the 31.5 gallon Safari tank with a few modifications to the frame.  JK’s have a few options ranging from 20, 22, to 25 gallons.  Those of you with older YJ’s and CJ’s shouldn’t feel left out either since there is a 20 gallon fuel tank options for your Jeeps.  And you Cherokee guys, GenRight even makes a 30.5 gallon tank for your XJ’s.  There’s a little something for every overland Jeeper.

If you’re made it this far then there is probably only one question you’re left with, “Why?”  I won’t deny the fact these fuel tanks aren’t cheap.  They are a salty investment.  That said, I firmly believe they are worth their weight in gold.  For starters, the factory tank in my LJ is 19 gallons.  That means I have a max range around 300 miles if I’m lucky, and if I’m in 4low and doing a lot of slower driving off-pavement that can dip down to half that.  That’s honestly not much.  To compensate for that limited range I opt to carry two surplus military 5 gallon blitz cans.  They are heavy, cumbersome, a pain to use, and sometimes downright dangerous ( more on that in a second ).  I therefore found myself only resorting to those can when absolutely necessary.  That meant regular fuel stops roughly very 200 miles.  On a 5,000 mile trip that’s a LOT of fuel stops.

Now, with a larger tank, my range is roughly 500 miles on pavement and around 300 when in 4low.  That’s a huge difference.  That’s also not factoring in the additional 10 gallons for the blitz cans.  That’s a real game changer.  First, it makes highway sprints ( like the “Marathon to Maine” in 2015 and the “Marathon to Moab” in 2016 ) a lot easier giving me nearly double the range before a required fuel stop.  It also means the ability to go deeper to the wilderness without fear of running out of gas.  Or even the not-so-wilderness when gas stations are few and far between ( like the suburbs of  Rochester, NY… seriously, that’s the only time I nearly ran out of fuel on the 2015 trip ).

Making the investment into a larger fuel tank, or a second tank if your truck or SUV allows it, is a very smart upgrade.  As I said, being budget minded doesn’t mean being cheap.  It just means having priorities.  Do you really need that $1,000 50″ LED lightbar you’re not going to use that often, or can that money be better spend on something like a larger fuel tank you will use all the time?  Same with a snorkel or lockers, or a host of other mods you may not need.  Just comes down to what are your priorities.  Also, if you’re buying new fuel cans ( NATO, Rotopax, Blitz, etc ) total up the additional cost of those, their mounting hardware, and fuel transfer stuff and see how it compares to the investment of a new fuel tank.  Something to consider on a high-milage vehicle, especially an older Jeep with a plastic tank.

A note about safety and the use of auxiliary fuel cans.  A story I tell a lot in person but haven’t told yet on the blog is the time I took a gasoline shower in the Cayonlands National Park while in Utah for the 2016 No Highways Tour.  I had made it to the end of the Elephant Hill Trail and was nearly out of gas.  I had also blown out my shocks, it was hot, and I was frustrated so I wasn’t thinking with a clear mind.  When I opened one of the 5 gallon cans it hissed because it was over pressurized.  I waited till the hissing stopped ( smart ) and then proceeded to open it the rest of the way ( not so smart ).  The tank rapidly decompressed forcing about a third of the gasoline in the can out into my face.  I was covered from the brim of my hat to my knees in mid-grade gas.  Not something you want to happen when you’re traveling solo in a remote area of the desert with only minimal provisions ( trailer was back at the park office so I didn’t have a whole lot with me ).

Needless to say that experience had be seriously reconsidering a larger fuel tank.  With the GenRight Safari Tank I will no longer need to carry the two 5 gallon cans on the Jeep.  In fact the larger tank holds more than the two cans anyway.

Was my gasoline shower a rare isolated incident?  Probably.  Am I super cautious now because of it? Of course.  However risk mitigation is a huge thing for me since I travel solo.  A larger tank means not having to worry about auxiliary fuel cans and their risks.  Least of which is driving around with a combustable fluid strapped to the ass-end of my Jeep all the time.  Just some food for thought.

I’ll admit a modification like this isn’t for the novice, nor is it needed for the average weekend adventurer.  However, as you become more experienced and more serious about your trips, a larger fuel tank should definitely be on your list of upgrades.  As a Jeeper I hope you’ll consider the GenRight Off Road line of tanks for your JK, TJ/LJ, CJ, YJ, or XJ.

Can you provide any long term follow up information regarding the Gen Right Safari tank? I also have an LJ and am about to pull the trigger on this upgrade.

The only issue I've run into is a pair of CEL's for "EVAP Leak Large" and "EVAP Leak Small." If I reset the light it will be fine till I get to about a half tank and then the light kicks on. I think it's because the inside volume of the GenRight is so much larger it thinks there is an EVAP leak when there isn't. I've debating about an EVAP delete (just don't tell my inspection person). Beyond that some pumps are fickle with filling it up. I did the GM filler neck swap which helped some. I just know some stations it pumps fine at, others I have to hold it open at like ½ flow to keep it from shutting off prematurely. Not sure if that is a tank issue or just a filler neck issue.

does anybody know of a larger fuel tank for the 570 yet, just wondering , im looking at picking up a FS 570 and thought it would be nice to have a touch more gas in the tank than what stock offers.

I believe that there is a company that turns the subframe into a tank.

I know of three options;

1) the 70 Degree subframe tank, for $450. It adds an extra gallon.

2) the Safari fuel tank, for $695. It adds two gallons.

3) and as an option to the Safari tank, the rear rally Safari tanks ($520) adds another 2.6 gallons.

$450 for a gallon of gas. I had no idea the economy was in such terrible shape!

It's a neat looking part, but I can go to the outdoor shop and buy 2 quart aluminum alloy fuel bottles all day long and never hit $450, and they'll carry just fine in a small backpack with hydration bladder.

my mate has converted his subframe to take extra juice,i think an extra gallon.from what i saw its just a few £s to do.when i catch up with him riding il see how he done it & post up

I came to the same conclusion. I now carry a 1/4" vinyl hose so I can siphon gas if I ever run out. I seldom ride further than the small tank will take me, and the siphon hose is cheat and light weight insurance since some of my friends have huge tanks.

I have also heard of people using Platypus bottles. You can roll them up after you empty the fuel. I bought a few, but haven't figured out how to carry them yet since I haven't yet had a real need.

Excellent advice!!!!

I first bought a siphon hose that has one of those ball valves, but it is too bulky and will not fit down inside the Husaberg tank far enough to prime the hose. I also tried using the one-way valve I took off the fuel cap vent line, but it wasn't heavy enough to work.

So, immersing the line in the tank, placing my thumb over the open end, and then releasing it when the receiving tank is lower than the source should work.

Sucking on the line is definitely not a good idea!

I have a 2010 FX450 converted to dual sport. I would like to see how hard the Safari tank is to install. The 70 degree tank is too far back for me.
What do you mean by the "tank is too far back from you" ?

I find the Berg to have a light front end. Adding a gallon of gas to the rear subframe will only make it worse.

I have settled on how I'm going to deal with this. I installed a Wolfman Luggage enduro bag on my rear fender (similar to the Moose bag). I also have a 1 liter Platypus bottle for carrying extra fuel - but the bottle won't fit in the bag. I haven't yet figured out a good way to carry the bottle but it could probably be strapped on somehow.

But it would be a challenge to kick my leg over the fender which a bottle strapped on top. Even with just a small collection of tools in there, I sometimes snag my leg. Of course, I am an old man that can't lift my leg as high as I used to.

Also, I picked up a siphon hose from a local auto parts store that includes a squeeze pump so I won't be tempted to suck on the hose. I just carry it in the bag on top of my tool kit.

I have the very same trouble with the Husaberg - it has more seat height than I have inseem! I can get on it fine from the left, but if I'm on the right side I can't seem to get my left leg high enough and have to do a ridiculous kabuki dance around the back of the bike to get around to the left side. At 57 I'm not going to grow more leg, so I'm doing stretching exercises to try to get additional flexibility.

Like my dad always said, "Son, it's hell to get old!"

I have a OGIO vest it has two big pockets in the back that you can carry 2 -32 oz fuel bottles.

Plus all the rest of the pockets and water bladder pocket in the back.

I'm old too and don't like trying to get my leg over a fender pack. ?

And I thought I was the only one who had that secret!

I carry a couple thicker type ziplock bags. Just drain from your buddy's bike [ or a good samaritan] & your good to go. I'm getting over 40 miles on my 570 but yet to find out exactly how much. So far the dual sport events i ride has gas stations closer than that.

I also have the Ogio Flight vest. Tons of pockets,water bladder. I can carry 3 liters of gas in the large rear pockets. I use 2 1.5 liter Platapus bags. This vest has been my best gear buy.

Replacement fuel tanks for 2nd generation

Thanks for the add, long time lurker, first time posting. I have a 2000 Astro and I've been looking for a replacement poly fuel tank with no luck. I find them in steel for the earlier years but nothing for 2000 to 2005. Do they exist? Am I chasing a unicorn? Can I use a metal tank from a 1999? Any help would be appreciated. Thanks in advance!

I didn't know they switched to plastic tanks, metal one may work but you might havother issues, fuel line, pump, straps. Look up part numbers between the two years, see what all matches or differs. If you can't on a GM parts site, RockAuto may work as well.  

Astros went to poly tanks in 2000. They rarely go bad. Plenty in auto recyclers right now. Don't know how hard it would be to replace with a 99 tank.

We could never find new replacement tanks for 2000 and newer Astro Vans, once the factory supply dried up. They make metal ones for 99 and older, but we have not been able to find a plastic or even metal replacement for newer ones. The nice thing about the plastic ones is that they never go bad unless damaged and are plentiful in salvage yards. They can even be repaired (usually) as well, if not damaged severely. You might have to clean one out before installing it, but that's par for the course if you have it out already. Fuel pump, sock, sending unit, o-ring and pressure sensor. Make it worthwhile while its out.

ebay. However I recently replaced my tank in my 99 and was trying to get a plastic tank. They are indeed difficult to find. Fuel tanks are typically punctured and drained in junk yards. That's not really a viable source for another one, unless you catch a correct year astro BEFORE processing into a yard. From my research and looking at images, it seems to me the mounting is identical between them. The plastic tank is a different larger shape on the front, but the strap and fill spots look the same. Replacement metal tanks are so incredibly cheap (mine was less than 150) that if you can't find a plastic one you should try a metal one, it will likely fit just fine. If you go that route what you will be missing is the plastic shield that goes under a metal tank, not sure if the protective metal shield for a plastic tank can be adapted but likely.  

"Fuel tanks are typically punctured and drained in junk yards. " Maybe in your area. Yes, it was common, some years ago, but does not seem to be so,now. Right now on Car-parts there are what? 400 listings?? And they are just part of the recyclers.  

Not in my area. Gas tanks are plentiful. The only holes one might have in it was a rusted one or from the forks on the lift the idiots used to load it with.

Expensive shipping is relative, when they were new from GM they were prob $1000 or more for the assembly. Regardless, unless someone had a NOS tank sitting around, you aren't likely to find a new one. Custom tanks are even more expensive than shipping a used tank. Best bet is to find a local yard or post some wanted ads locally. There are so many that are headed to the junk yard that you are bound to find one, eventually.

Ford recalls nearly 43,000 Bronco Sport, Escape SUVs due to gas leaks that can cause fires

Ford is recalling nearly 43,000 small SUVs because gasoline can leak from the fuel injectors onto hot engine surfaces, increasing the risk of fires. But the recall remedy does not include repairing the fuel leaks.

The recall covers certain Bronco Sport SUVs from the 2022 and 2023 model years, as well as Escape SUVs from 2022. All have 1.5-liter engines.

Ford says in documents filed with U.S. safety regulators that fuel injectors can crack, and gasoline or vapor can accumulate near ignition sources, possibly touching off fires.

Dealers will install a tube to let gasoline flow away from hot surfaces to the ground below the vehicle. They'll also update engine control software to detect a pressure drop in the fuel injection system. If that happens, the software will disable the high pressure fuel pump, reduce engine power and cut temperatures in the engine compartment, according to documents posted Wednesday on the National Highway Traffic Safety Administration website.

Owners were to be notified by letter starting April 1.

The company says in documents it has reports of five under-hood fires and 14 warranty replacements of fuel injectors, but no reports of crashes or injuries.

In an email, Ford said it is not replacing fuel injectors because it is confident the recall repairs "will prevent the failure from occurring and protect the customer." The new software also will trigger a dashboard warning light and allow customers to drive to a safe location, stop the vehicle and arrange for service, the company said. NHTSA documents filed by Ford say the problem happens only in about 1% of the SUVs.

The company also said it will extend warranty coverage for cracked fuel injectors, so owners who experience the problem will get replacements. Ford said repairs are already available, and details of the extended warranty will be available in June.

Ford said the recall is an extension of a 2022 recall for the same problem. The repair has already been tested on vehicles involved in the previous recall, and Ford said it's not aware of any problems.

The company also said it isn't recommending that the SUVs be parked only outdoors because there's no evidence that fires happen when vehicles are parked and the engines are off.

Michael Brooks, executive director of the nonprofit Center for Auto Safety, called Ford's remedy for the fuel leaks a "Band-aid type recall" and said the company is trying to avoid the cost of repairing the fuel injectors.

A 1% failure rate, he said, is high, and even with the repairs, drivers still could be forced to exit a freeway at a low speed, placing them at risk of a crash.

NHTSA, he said, should do more to make sure recalls fix the root causes of vehicle problems rather than making less-costly repairs.

In the past, NHTSA has said it does not have legal authority to pre-approve recall fixes. But in a statement Wednesday, the agency said it will "closely track their performance using field data." The agency said owners who have questions should contact their dealership or Ford.

Brooks said Congress should change the law so the agency can "require something more than the rubber stamp that NHTSA is currently deploying" on recalls.

The agency, he said, has been more aggressive of late in investigating recall fixes. "That is a post-remedy inquiry that won't make the fixes better, and further stretches out the process and leaves consumers in limbo," he said.

I would suggest removing the drive shaft before you attack the tank. You'll free up a ton of room under there without the shaft in the way.

  20. Replacement fuel tanks for 2nd generation

    We could never find new replacement tanks for 2000 and newer Astro Vans, once the factory supply dried up. They make metal ones for 99 and older, but we have not been able to find a plastic or even metal replacement for newer ones. The nice thing about the plastic ones is that they never go bad unless damaged and are plentiful in salvage yards.
