  • heat each exhaust stud with MAP gas and spray with penetrant the evening prior. As the stud cools, it will suck the penetrant into the threads.
  • heat again the next day right before cracking loose
  • after cracking the stud loose, tighten it back down before cracking the next stud loose

Great info here!! Any detail pics on what you had to do with the hood latch? Also, did you put any foam in between the radiator and front support to keep air from going around? I was told that’s and important seal.

Have you worked on tunning the fuel pump?

Whats is most important about fan to rad core is depth of the fan in the shroud. You are probably fine sinking it an inch but keep this in mind. IIRC fans on Cruiser engines are an inch or an inch and a half protruding out of the shroud. Cheers

@wesdaniel is the intercooler hose on the side of the ip contacting your hood insulation at all? In the time I've had the pdi kit installed that elbow right over the manifold has worn through mine. Curious if this is just happening to me.

1hd-ft intercooler options

Hi All, my question is quite simple : what are the 1hd-ft intercooler options. I found Safari Intercooler System on the link bellow: http://www.airpowersystems.com/safari/turbo/1hdft/intercooler.html but there are no pricing info available (yes I have filled out the form - but no replay so far). Does anybody know what is the price for it ? From the image on the website intercooler radiator is installed in front of the main radiator. As far as I understand you can not harm your engine installing it since it only reduces the temperature of air returning to the engine. Any experiences with it ? Thanks in advance for your answers. Tomaz, Safari do a good Intercooler but it is one of the most expensive. You could look at the allisport website as they used to market one for the 80. If there are any 100's in scrapyards yet the engine is basically the same but it has an Intercooler. The other options are to call people like all American in Holland for their opinion. Hi Tomaz, I have installed a couple of the Allisport ( http://www.allisport.com ) intercoolers which are around =A3620 + VAT - so far I am pretty impressed with them, although you need to have your inlet manifold cut and modified so not easy to do as a straight kit. As far as I know that Safari aren't doing their kit anymore, but when they were doing them they were quite expensive. Maarten at All American ( http://www.allamerican.nl ) also does a kit, it is a fair bit more than the Allisport one and it has the disadvantage that some of the pipe work is slung a bit low, but apart from that is considered to be an excellent kit. Hi guys, first of all thanks to Clive and Julian for the answers. Julian what exactly do you mean by: "some of the pipe work is slung a bit low" ? (sorry for my poor English) Do the kit from allamerican requires less modifications then allisport ? I got replay from safari : the intercoolers are still available and the price is 1500 EUR (~ 1,130 GBP)including shipment to Europe - you have to add import tax to that. But the installation of the kit is according to Safari straight forward. Hi Lubo, Allisport specialise in fabrication in Aluminium particularly intercoolers. Obviously with the dominance of Land Rovers, that is their main market, however they do make intercoolers for most LCs including 80s, 90s as well as larger coolers for 100s. Allisport are based very close to me and I have been over there a few times and am impressed with their work. The downside with Allisports offering isn't a true kit - the inlet manifold going over the engine on 80s needs to be cut and have some tubing welded on and you also need to cut 60mm+ holes in the front of the engine bay either side of radiators. We are trying to source spare inlet manifolds to be able provide an exchange system as well as looking in to alternative approaches to the pipework. Morning Tomaz, The big problem with fitting an intercooler to an LC is routing the pipes that carry the air to and from the Intercooler. As far as I can tell the AllAmerican kit routes the air from the turbo in a loop back then down and under the steering box (on UK models, would be interested to see solution on European model), under the front of the car and up to the intercooler. It is a nice bit of work but there have been comments about the pipes being a little exposed under the car. The Allisport piping is intended to go through holes in the front of the engine bay, under the headlights, which is safely tucked away although more fiddly to install. The bottom line is that the likes of Safari and AllAmerican have good but expensive kits. The Allisport one is half the price, but a bit more fiddly to install. It is also worth bearing in mind that I doubt that you will see any difference in performance between the kits, although the Allisport core does seem noticeably bigger ;-) I have to admit that I am a little biased toward Allisport, however before I ever spoke to the I looked at all the kits on the market and it was evident that they are the best value for money. The installation side is a pain for home users, but I am working with them to see if there is any way of altering their kit to make it easier to install without the costs going up too much. Hi Tomaz I've just had an Allisport Intercooler fitted and its a tidy piece of kit. Haven't clocked up much mileage on it yet but uit has noticeably improved power - how to measure how much - I don't know. It fits nicely in the engine bay and is a tidy job. Hi Chris, Yes we did tweak the fuelling and turbo boost. The boost is adjusted by adding a T piece into the pipe between the turbo and the wastegate, by bleeding off some pressure the wastegate opens at a higher boost. The standard option for altering the fuelling is to increase the maximum load volume. A more refined approach is via more detailed pump tweaks. The inlet manifold was cut by Allisport - they cut it right where the manifold forks between the EGR and pre-heater and then weld on a length of pipe for joining the silicone hoses. The 100-series kit ought to be considered. The standard set-up gives 204 bhp. It is true that the core could be bigger, and that some power-hungry guys are looking to replace the core, alternatively add a second one. If the piping fits your 80, it could be used with any core. And yes, the intercooler core is placed in front of the main radiator. Julian and Niall Julian, sorry, I didn't know you'd fitted this. Out of interest do either of you have any photos? I'm very tempted ... In my opinion the (well my) 1HD-FT doesn't lack top end power - floor it at 70 in 5th and it accelerates really well - but rather low end power and torque, which I think is typical of multi-valve engines. I'd love to find some way of making it breathe and fuel better in the 1000 - 2500 rpm regime, and ideally get the turbo to cut in at much lower revs than the current 1800 or so ... I think this would be your "more refined approach" that would greatly improve driveability. Did you have any problems getting the cross-over pipe off? Looking at mine the bolts to the exhaust section at the waste-gate end look pretty rusted up. BTW what did the insurance company have to say about it? Last time I asked mine, on a speculative basis about 3 years ago, the first response was "what's an intercooler?" Then, after some internal research, they quoted an extra =A360/year. Hi Uhu, Unfortunately the Intercooler pipework from a 100 series won't fit on an 80 - the inlet manifold that crosses over top of the engine is completely different. I have looked at Intercoolers for quite a while and whilst there are more efficient systems out there an air to air intercooler tends to provide the best value option. If you are on a tight budget, it wouldn't be too difficult to pick up a second hand intercooler from a lorry or tractor and then sort out the pipework yourself - although the connection to the inlet manifold will always be the tricky bit. Hi Chris, Have you attempted the standard 1HD-FT tweaks and shown on the LCool site? This will make a big difference to the pre-boost performance. The next step would be to get a freer flowing exhaust to improve the turbo spin up. They've made a neat job of the cross-over pipe, and it's nice to see that stupid air pre-heater has gone. | Have you attempted the standard 1HD-FT tweaks and shown on the LCool | site? This will make a big difference to the pre-boost performance. No, I haven't made any injector pump mods - I know my own limitations! And I suppose you are right, a bigger bore exhaust would be the next logical step; the trouble is my existing exhaust is still fine and it seems wasteful to scrap it. Still, at 11+ years and 145k miles it must be due to die fairly soon, and when it does ... Perhaps I ought to bring it to you to try the pump mods first of all and be satisfied with the result, but the engineer in me wants to go the inter-cooling route because adding more and cooler air has to be the best technical solution. Our Landcruiser 80 series Front mount provides maximum intercooler exposure and flow. Large core with 2 1/2" stainless pipework to and from the intercooler. Does not go through wheel arch and works with factory dual battery boxes.

Also we are going to be supplying a new 1FZ turbo kit with plumbing to the engine in either manual or automatic transmission.

The new small core (585x230x65) for the 1HZ engine is AVIALABLE. We have been using a small core on the 105 and 79 series with great success and these are a good choice for up to 18psi setups as less flow is needed through the core. The smaller core also gives more opportunity for air flow around the intercooler for radiator cooling. This means still a bigger drop in EGT than a top mount, but with less heat load on the radiator and air con condenser - this need only be considered on the 1HZ which can have a chance of overheating due to poor cylinder head design of the water jacket.

Note: If you want the large core for you 1HZ then order for the 1HDT .

These kits aim to get the best flow and the largest core that can be reasonably fitted. This size core has been shown to support well over 300rwkw on a stroked and modified 1HZ turbo.

Very popular kit, due to its effective and efficient design and you will find lots of positive feedback on many forums from owners.

When your goal is the maximum efficiency and power in your turbo diesel 80 series then you need to go for maximum intercooler exposure and flow. The large PDI front mount intercooler with 2 1/2" pipework to and from the intercooler is the answer.

Many 80 series turbo diesel owners are happy with their power and are unaware of the gains that can be made with the upgrades. Intercooling can reduce the inlet air temperatures and make the engine more spritely and cleaner out the exhaust.  Due to the ease of install, lots of people choose to go with a top mounted intercooler, as they simply bolt onto the engine and they get to install a bonnet scoop.  Scoops are cool, but the cooling of the inlet air temperature is not as effective with a top mount intercooler.  It should be no surprise manufacturers only mount the radiators at the front behind a grill.

At either high or low speed Landcruiser 80 series Front mount intercoolers have out performed all top mount and front kits.

If considering the purchase of a top mount intercooler then you need to consider the results compared to our Landcruiser 80 series Front mount PDI front mount kits.  

A normally sized top mount was able to drop the inlet air temperature from 130degC to 90degC when doing 100kph up a hill.  Our smallest front mount was able to pull the temperature down to half that under similar conditions and got to  maximum of 70deg with the input temperature of 260degC while making at least double the power and running over 40psi boost.

We did comparisons to the best of the aftermarket top mounted intercoolers on the market in the VDJ79 V8 installation.  The factory top mounted intercooler was able to drop the temperature to 88degC (from 180-190degC), the upgraded top mount dropped the temperature to 75degC and our PDI front mount reached a maximum of 47deg under the same conditions on the same vehicle.  That makes our front mount 3 times more effective than the aftermarket upgrade . Additionally our front mount dropped the EGT down from 330 to 280degC at 110kph compared the upgraded top mount intercooler.

Utilising the heavy duty silicon and quality Breeze Aero clamps to seal between the stainless steel pipe, engine and intercooler, this unit will work flawlessly for many years to come.

Bar and plate intercooler for extra durability in the rough environment available to the adventurous traveller. Located behind the grill, this is less likely to absorb heat from the engine and will cool down quicker than any top mounted installation.

Stainless steel pipework for both practical and aesthetic purposes.  The pipe work is not routed through the wheel arches, but rather they make their way directly into the engine bay after going through the intercooler. This reduces the risk of damage from thrown up sticks and rocks.

With this Landcruiser 80 series Front mount PDI kit installed, the only thing holding you back to achieving your performance goals will be getting the correct amount of fuel and air supplied.

Expect at least 100degC drop in your EGT under medium and high load and an improvement in your air fuel ratios, which helps to improve your fuel economy as well as power.

For automatic transcoders we use a Canadian made oil cooler with a high BTU rating and place it in front of your intercooler on custom brackets, tucked inside the grill. If the transmission is making excessive heat then it is better to prioritise cooling of the transmission to protect an expensive part of your drivetrain.  The bottom half of the intercooler, where the end tanks are located is still exposed to flow.

Will large spotlights affect the results?

This is a common question, and important question.

We have many owners who regard these as the best unit they have fitted with their ability to provide cool inlet air. That is after trying top mounts and smaller front mounts.

When tuning on the dyno we don’t have a large cooling fan in front so this simulates zero speed, high load situations with the only air being pulled through by the main engine fan.

For most the alternative is an electric thermo fan attached to a top mounted intercooler. They are working to overcome the heat rising from the engine and from the cores close proximity to the hot engine. The insulation in a electric motor is rated to a certain temperature and the best quality units will switch off when they get to 130degC to protect themselves. Instead of assuming them to be at their best when you need them the most, on a hot day under high load, you need to expect to have zero intercooler efficiency.

Front mount exposure compared to the opening in a bonnet scoop is significantly different. The placement is important as airflow over the bonnet into a scoop can be disrupted by bullbars and lights. Also some engine bays are positively pressured due to air hitting the front diff and other components - this means, just like your radiator, the best place to get cool air is at the front of the car.

Installation :

The use of 2.5" piping (to prevent a flow restriction) makes this harder to install while staying out of the wheel arches.  The pipe routing is under the batteries on each side.

Start by removing battery boxes, grill, headlight surrounds and metal panel below the grill.  The bullbar can remain fitted.

Remove the centre bonnet support and install the replacement support bracket and bonnet latch.  This will also support the bottom of the intercooler.  Install the intercooler core.

A 3" hole needs to be drilled on each side from the front into the engine bay.  Once painted and pinch weld fitted, the pipe can then be fitted to the drivers side.  Silicon can be cut to length and then installed with clamps.

Passenger side needs the brake line support bracket to be moved and then the piping will fit past it to sit just inside the top radiator hose outlet.  Install the custom inlet manifold adapter and then all pipework.

If auto. the new transmission cooler comes fitted to the intercooler and should be plumbed up to the transmission.

Reinstall new front panels, checking for clearance and eliminate any rubbing.  The lower metal panel can have a couple of long slots cut into it for more flow from the front.

Can I have the transmission oil cooler below the intercooler instead of in front of it?

We have placed the transmission oil cooler exposed to the cooler air charge in front of the intercooler for space issues and the importance the transmission is given the best chance for a long life.  The life of an automatic transmission is directly related to how cool it can be kept.

If the transmission is making more heat due to the high load, this will reduce the effectiveness of the intercooler and results in making less power (a small amount). This is not a bad thing since if you kill your transmission, then you are both stuck and up for a large repair bill.  

Another aspect, most people aren’t aware of is that when the torque converter is locked up, there is little to no flow through the transmission oil cooler.  Therefore once you are locked up, which is generally when above 60-70kph the transmission cooler is not reducing the intercooler cooling efficiency at all.

We've seen the kits placing the transmission cooler down low behind the bumper / bullbar and don’t feel that will provide sufficient transmission cooling for a high power tune on the automatic.  A number of transmission shops will tell you not to swap the factory transmission cooler for anything else.  Thats why we use a quality Canadian built unit rated at 30,000BTU and ensure it will be able to get cool air. We have had people report slightly cooler transmission temperatures after the intercooler installation.

Brake Booster Upgrade

PDI have the only brake booster upgrade on the market for the 80 series. Like the factory unit is is dual diaphragm, but we have increased the diameter of the booster to increase surface area and effectiveness. This has allowed many 80 series owners to be able to lock up their brakes on systems where it was otherwise impossible. Our booster increases the mechanical advantage able to be applied to the master cylinder by 15-20% and has transformed the vehicle for many 80 series owners. Upgraded Airbox

Typically we suggest this mod is cost-effective if you have a 12mm pump and are running higher flow injectors with more than 160kw at wheels. EGT Gauge .

If you plan to install an EGT probe, we recommend doing this into the dump pipe after the turbo. Recently we have decided to stock a budget EGT probe system that uses a Class A probe with 2m long lead and digital display making it easy to read and mount. The PDI Landcruiser HDJ79 Front Mount intercooler kit is the neatest and most effective intercooler kits to suit your 73, 75, 77, 78 or 79 series narrow nose cruiser.

The PDI Landcruiser HDJ79 Front Mount intercooler kit for the 6 cylinder narrow nose 70 series sits directly behind the factory grill for maximum cooling potential and will not interfere with other installed items such as lights or a winch. This is possible with the relocation of air conditioner piping and the drier to the engine bay.

All parts required to mount the intercooler and relocate the intercooler are included in the kit. This includes three flexible hoses and the drier for moving the air conditioner piping from behind the grill.

Long term testing has shown this to be highly effective for the inlet air temperatures and for the function of the air conditioner itself with no impact on the radiators ability to keep the engine cool.

The cores are 600mm x 240mm, which fills the space available at the front. Our front mount kit cooling capability is greater than all other kits we have tested so the improvements in torque and power will exceed other results. PDI kits use molded end tanks to get maximum width.

We limit the height to the grill opening and stay away from extending the core down to sit both behind the front panel and/or in front of the horizontal crossmember, which means cooling flow isn’t restricted. Other kits, which don’t get the same unrestricted flow, would expect to see dilution of the chilled air with air that hasn’t been able to be effectively cooled therefore becoming less efficient. Customers and tuners are amazed how well our PDI systems work. Being neat, as per factory finish, adds to the appeal.

Once fitted are a zero maintenance setup, and still allow access into the engine bay for any maintenance or inspection.

For those with factory turbo engines (1HDFTE standard or converted to 1HDT or 1HDFT) we have 76mm cores. Black cores are available, black piping is not standard.

CROSSOVER DELETE OPTION

For the 1HDFTE, PDI give the option of leaving the crossover in place (with the EGR valve) or a cast alloy adapter onto the inlet manifold for all of the cruiser models (80/75/79100/105). The 1HDFTE in our HDJ79 Ute has the crossover in place and has 311rwkw and 1000nm (at the wheels). I’m sure there is a point where air flow is better without the crossover but I don’t believe we are there yet. Leaving the crossover in place is good for: 1. Legally it has to be there since the EGR valve is in the crossover – you can still stop EGR gas flow with the valve in place. 2. No more power is made by removing the crossover (for most people) 3. Smooth shutdown is possible with the crossover and butterfly in place. 4. If the engine ever runs on its own fumes (and I’ve seen two FTEs do that) then turning off the key turns off the engine. 5. If it’s the late model with electronic butterfly then it must remain plugged in to the harness. 6. If you need to pass a pit inspection the crossover must be fitted.

Our test HDJ79 cruiser fitted with the PDI Landcruiser HDJ79 Front Mount intercooler kit is putting down 300rwkw on heavy mud tyres that suck an additional 15rwkw.  This allows us to get some high load testing done and also be assured that not many are going to push it harder than we do – hopefully by then we will be pushing it harder too.

The power output for the 1HDFTE in the ute and troopy was set to be 122kW (at the engine), down from 151kW in the 100 series with the factory fitted intercooler. This normally equates to 90rwkw and 110rwkw, respectively, after drivetrain power loss.

Our first released PDI Landcruiser HDJ79 Front Mount intercooler kit had a 600x240x65mm core and now we have managed to fit a 76mm thick core behind the factory grill (with a bit of slimming to the plastic), which for many who have considered the custom install to be impossible. The pipework is also 2 1/2” stainless steel for improved flow and durability. Note stock levels of the 76mm core have been depleted and we have 65mm cores

Initial testing of the system was with an upgraded Gturbo Badboy turbo, tuning module, Safari ARMax snorkel and running standard injectors  and standard airbox.  Dyno testing with this configuration has resulted in a max power of 186.4kW  at the wheels with a low 20psi boost.  We also managed to achieve 18psi at 1550rpm with maximum torque of 668Nm at (only) 1850rpm . There is no doubt this is has to be one of the best combinations for a “mildly modified” 1HDFTE that boasts only 122kW at the engine (100rwkw) in factory form.

Our next step was to install +30% injectors . There is a step change in performance with this upgrade and needs a retune.  With a few changes we managed to get 246rwkw  (330hp at the wheels) and 900nm  so an excellent result.

The current setup is running +70% injectors  and has 311rwkw and over 1000nm . The 76mm core will make that even easier, with larger end tanks and better internal flow for high boost.

To make space for the intercooler core, the air conditioner piping has to be rerouted.  The components to do this are included in the kit and the task is simple enough.  Spacers are provided to space the radiator back at the top.  Then the condenser has a few spacers and longer bolts to allow that to also be pushed back so that nothing touches.  The condenser stays in place and flexible lines take care of the rest of the relocating. Initial testing on two different cruisers resulted in the fitter doing the regassing comment on how well the system was performing.  With the installation of the core up front it continues to work really well – on a hot day it is the place to be.

With the ambient temperature 33-37deg a heavy tandem axle trailer was hitched up to increase load.

Under full load thats 36% more air going into the engine, which will result in a significantly improved EGT with the same fuel or add more fuel to make even more power. For those running standard injectors this is an excellent improvement. All these results were using a 500mm wide core.

We have done some more testing of the current 600mm wide core now that we can apply more load.

When working hard the turbo outlet temp was pushed to 260degC and post intercooler temps were down to 70degC – a 190degC reduction .  The results below show how effective the PDI front mount is compared to top mounted configuration.

Compare this to one of the mid size current top mount setups that had turbo outlet temp of 130degC and post intercooler temp of 90degC –  a 40degC reduction .  We have tested the largest top mount offering and with around 150rwkw the post turbo temp was up to 190degC and the post intercooler temp was 75degC –  a 115degC reduction .

Further testing with the high flow injectors has seen the intake temperatures pulled down from 250-260degC to 70 degC on a 28degC day.  That is significant.  A top mount under the same conditions is expected to be no better than 140degC.

If your preference is to get rid of the factory intake crossover pipe (for the EGR system) a forward facing alloy adapter off the intake manifold can be supplied.

If you’re looking here then you’ve probably worked out that our front mounts will out perform any top mount intercoolers.

Next thing is to work out what differentiates us from other front mount options.

Bonnet latch is support with solid steel brackets from lower crossmember.  We do not use the intercooler to absorb the shocks of bonnet bounce.

We maximise the size of the core behind the grill opening and have been seeing results far more impressive than the smaller core should be producing.  Our custom cast end tanks were designed to give us maximum width.  While it is possible to make the core taller by going down further, an examination of the space will show that a 40mm portion of the extended core is blocked off from behind by the crossmember.  The area that goes below the crossmember is then also blocked from the front by the lower painted panel and additionally it is unlikely to have any cooling from the air being pulled by the fan from behind.  This portion of intercooler which does not see the same cooling as the upper part can have the affect of diluting the air charge with air that has not been cooled as much and therefore.

Cast end tanks are used as airflow will be smoother, especially while going between the tank and welded pipe.  No welds means a stronger tank that won’t bust open along the seems at high boost.

We have chosen to go through the front panel down low as this is the simplest penetration (with an existing hole 38mm diameter) and has limited impact on the structure.  The 75/79 series six cylinder radiator is mainly supported from the top mount so strength here is important.

We have seen custom installs that may look great, but no only do they go through next to the radiator mounts, they also cut away a large portion of the lower crossmember, which is a major structural component. For these custom setups, although the rear of the crossmember is kept, there is no flow through a 50mm horizontal section of the core as it is blocked from the front and the back.

Our stainless pipework is all one piece with no welding.  The stainless routing goes over and points down at the turbo outlet so we can use a straight connection in silicon. This routing also works with a range of airboxes including factory, Moonlight and PDI airbox.

The fact that a factory grill can be modified to fit over our intercooler is great.  It means you don’t have to work out what colour to paint the intercooler core or custom grill so it looks like a Landcruiser.
